Sizing a floating pool cover for your cold plunge
A cover four inches too small still saves half your ice. A cover that hangs over the rim is worse than a slightly-too-small one. How to measure, cut, and fit.

Measure the inside diameter of your tub at the water line. Buy a floating pool cover at least four inches larger than that measurement in both directions. A floating pool cover is the cheapest genuine upgrade on any cold plunge, and it is the one that most people install wrong. Not because the plastic is complicated, but because 'get a cover bigger than the tub' is the wrong instinct dressed up as prudence. Twenty minutes with a tape measure and a pair of scissors is the fix.
What you'll need
A tape measure. A solar pool cover at least four inches larger than your water-surface measurement in both dimensions. Standard rectangular rolls run 12 by 24 feet, 16 by 24 feet, and 20 by 40 feet. Pick the smallest one your tub shape trims out of.
Sharp scissors. Kitchen scissors work if they actually are sharp. Upholstery shears work better. A box cutter is faster and riskier on bubble plastic, so skip it unless you have a straight edge and a fresh blade.
A sheet of newspaper or kraft paper large enough to cover the water surface. Optional if you are brave, recommended if you would prefer to only cut once.
That is the whole shopping list. Twenty to forty dollars depending on cover thickness. One afternoon.
Step 1: Measure inside the tub, not the rim
Measure across the water surface, not across the outer rim. For a round tub, that is inside diameter. For a rectangular tub, inside length by inside width. Write both numbers down and add the word 'inside' next to each so you do not forget what you measured.
The reason matters. The rim of most stock tanks is about an inch thick. The rim of an insulated barrel can be two or three inches. Measuring the outer edge and buying a cover to match gives you a cover that drapes over the rim, which is the specific mistake the rest of this guide exists to prevent.

If your tub is oddly shaped, oval or tapered or with the corners cut, measure the widest point in each direction. You will trim to the actual shape in the template step.
Step 2: Pick the cover size and thickness
Cover thickness comes in three common grades: 8-mil, 12-mil, and 16-mil. Thicker is better insulated, more expensive, and heavier to lift on and off. For a cold-plunge use case, 12-mil is the sensible middle. 8-mil is cheap and tends to tear at the corners inside the first year of daily fold-and-store. 16-mil lasts longer at roughly twice the price.
For roll size, get the smallest that your tub shape fits inside with four inches of margin in each direction. A 12 by 24 foot cover trims down to almost any home stock tank. A 16 by 24 foot cover fits the bigger insulated barrels. Anything larger is roll math for a swimming pool, not a plunge.
Brand names in this category matter less than the mil rating and the roll dimensions. Two covers with different logos and near-identical specs at similar prices are usually near-identical covers.
Step 3: Make a paper template first
Cut a piece of newspaper or kraft paper to the water-surface size you measured. For a round tub, cut a circle at inside diameter. For a rectangular tub, a rectangle at inside length by inside width. Big-box hardware stores sell kraft paper by the roll if newspaper is too small.
Then trim the template by half an inch on all sides. This is the actual cover size you are going to cut. The half inch is the floating gap that separates a cover that seals from a cover that tents.
Test the template in the tub before you touch the real cover. Drop it on the water, watch how it sits. If it drags against a wall anywhere, trim that side. If it wants to float and does not, add water and try again. A newspaper template is free and infinitely adjustable. A wrong-cut cover is a cover you buy twice.
Step 4: Cut the cover
Unroll the cover on a hard flat surface. A concrete floor, a deck, a garage floor. Bubble side up. Ink from a marker sits better on the flat plastic than on the bumpy side, which is the only real reason to prefer that orientation while cutting.
Lay your template on top. Weight it with books, cans, or a plank. Trace the perimeter with a fine-tip marker, or just hold the template down and cut along its edge.
Cut in long smooth motions. Sharp scissors slice bubble plastic clean. If the blades drag or crush the bubbles, the edge frays and the fray will catch on the tub rim later. Upholstery shears solve the fray problem cleanly. A box cutter drags on the bubbles unless the blade is genuinely fresh, which is why the fewer-tool approach with scissors is usually less annoying.
Step 5: Float it and test the fit
Fill the tub. Drop the cover on the water. It should float freely with a small gap on all sides, not touching the walls.
If the cover drapes over the rim anywhere, take it out and trim that side by another quarter inch. Trim in small stages. It is easier to cut more off than to add plastic back.
If the cover sits low with an obvious gap between it and the walls, the fit is loose. Loose fit is not a fatal problem. Steam escapes at the gap slightly more than it would with a snug fit, and the cover still does most of its job.

Once the fit is right, press the cover flat against the water. Any air trapped underneath breaks the seal at that spot. Slap it down, or run a light stream of water over the top to settle it. Surface tension will do the rest.
The common mistakes
The cover hangs over the rim. This is the failure mode that started this guide. The overhang tents when the water surface drops slightly, which happens every day through evaporation, and the tented edge lets steam out where the cover used to meet the rim. Trim it flush minus half an inch.
The cover flips when the wind picks up. Small tabs of pool-cover tape or clip-on cover weights fix this. So does a heavier cover. A 16-mil sheet is stiff enough that mild wind does not lift it.
The cover collects algae on the underside. Cold water still grows things, just slower. Rinse the underside once a week with a garden hose, and let the top dry before folding. Damp storage is where algae actually thrives.
The cover shrinks slightly in the first season of sun. This is normal for bubble plastic. The half-inch margin you cut is what accommodates it. If shrinkage takes it past the half-inch anywhere, wait until the shrinkage stabilises (about one full summer) before recutting.
When you're done
